How long does a shuttle bus last?

It depends less on the odometer than on the floor. The typical shuttle bus is built around a 3-to-5-year service life: a plywood subfloor absorbs water, rots, and by year four you have a soft floor, loose seat tracks, and a bus that's done. HLE engineers for a 7-year-plus service life — a 5/8" resin-infused PerformMAX 500 subfloor that sheds water instead of absorbing it (warrantied for 7 years, the longest floor coverage in the shuttle bus market), a powder-coated steel structure, and one-piece sidewalls with no floor-line seam. A bus that's still solid in year seven costs less than a bus you replace in year four, even when it costs more on day one.

What kills a shuttle bus?

Rot, rust, and corrosion. Water finds a seam, sits in plywood, and eats the bus from the inside — that's the dominant failure mode fleet managers describe. Every HLE construction decision closes a path water uses: powder coat on every steel structural component so rust can't start inside the wall cavity, a one-piece sidewall with no floor-line seam, a resin-infused subfloor that doesn't absorb water, sealed floor-edge encapsulation, and a rain booth plus 25-mile road test that every single bus passes before delivery.

How do I compare shuttle bus warranties?

Read the documents, not the headline. Many shuttle bus warranties read "5 years / 100,000 miles" on the cover but inside cover only the conversion workmanship — no structural clause, no separate floor coverage, and paint that prorates down to a quarter of its value by year five. Ask three questions of any builder: How many warranties do I actually get? Is there a structural clause, or just conversion workmanship? Is there a separate floor warranty? HLE hands you three separate warranties on every bus: a 3-year/36,000-mile general warranty, a 5-year/100,000-mile structural body warranty, and a 7-year subfloor warranty.

What is Altoona testing and why does it matter?

Altoona is the federal transit industry's durability test: a bus runs the equivalent of 7 years and 200,000 miles on a punishment track at the Altoona, Pennsylvania test facility. The current version of the test publishes every repair and every maintenance hour — not just a pass/fail — so buyers can see exactly how a bus held up. The HLE MAVRYK passed the current 7-year/200,000-mile test with an 82.6 aggregate score: 100% Reliability, 98% Safety, 97% Structural Integrity, and 53.81 hours of unscheduled maintenance against a 125-hour allowance. The STRYKR is in testing now, and the KAVLYR is being built for the test track.
